Can you measure how far out the shift drum sticks out? Just from the case to the end of the drum. Im trying to figure something out and think it might be too far to one side.

Its a little difficult to explain but I'll do my best. I recently did a tranny rebuild. Everything feels like it has mated pretty well but there's still 2 issues. Upshifts are fine except it'll slip out of fifth about 30% of the time. The downshifts are fine except 3rd to 2nd. It takes more effort andhas to be worked with a little for it to slide down into 2nd. I previously had an issue with how easily the drum would spin (post rebuild) but seem to have worked that out. 3rd and 5th are the only gears that I remember move to the passenger side when engaging, the rest move to the drivers side when engaging iirc. My thought is that the drum may be a little too far to the drivers side, causing the issues with 3 & 5. Just a theory. My goal is to compare the distance from the case to the end of the shift drum to see how far a proper one is sticking out. I have absolutely no motivation to pull the motor again.

it's been a few years since I did my rebuild and don't remember there being much if any lateral play once the case halves are mated. if there is, a spacer or thrust washer may have not been installed. on your rebuild, did you reuse the retaining rings or new ones installed? I used the wrong removal tool on the retaining rings and they wouldn't snap into place due to being spread too far apart. put new ones in with flat billed pliers, worked perfectly.
anyway, just looking if anything was missed or deformed during build up.
shift forks placed in the original positions? wear patterns not matching on the shift fork to drum? during the rebuild, specifically the shift forks... so if they were not installed in the original positions, there may lie your shifting problems.

I replaced 1 shift fork, the drum, 3rd gear dog and mainshaft gear. Everything else looked good and was installed back to the original positions. I'm confident everything is there and the snap rings are all in good condition. Its really odd because I looked at everything so closely and everything was wearing well. I'm pretttyyyy sure the issue lies in the placement of the drum. Of course I could be wrong but I triple checked that everything went together the way it came out.

oh, just remembered...what about the gear detent, did you move it out of the way during the assembly? also, maybe look at the shifter shaft return spring is correctly installed. the latter would be the easiest to check, but you have to remove the primary cover. chapter 6, section 6.14 shifter shaft installation has two diagrams showing the correct and incorrect installation.

Yes sir. Detent was away during reassembly and the shaft was functioning perfectly. I'm just as baffled as you. Haha

no help here robin. popping out of 5th probably on decel leads me to believe it is the drum/fork relationship but can't come up with reason why. baffled as well
