ok well just a break down of the parts used....

Autozone for all parts (cheapest i found)

    E2366 - fuel pump replacement kit (109.99)

used pump, small strainer, and thats it i think.

    FF3330 - fuel filter ($3.99)

?????? - o-ring kit that was stocked at my autozone that had multiple sizes in it. I used only two from it. they were the same diameter but one was orange and one was black. used these to seal the plate that gets bolted to the frame/tank. the originals were all loose and didn't seal well on the initial start up. these two seem to work fine. this was $8.99 i will add part number when i get it.

pump is kind of a pain to get back into the frame. i had to bend the strainer up to get it to clear the hole. I also used a little oil to lube the new o-rings on the plate so that they would slide in easier. i lightly tapped it in with the wooden handle of a hammer then once i could get the screws to grab i used them to pull it in in a criss/cross pattern and about 1/4 turn at a time. this seemed to work well. If you do this just take a bunch of pictures for reference before you disassembly it.
    Thanks, Nick

I just went through this as well on my 05. This thread was pretty helpful. I did do a complete write up search for it. As far as the pressure differences, isn't that what the fuel pressure regulator is for? I'd guess the pump puts out more psi than 38psi and 49psi and the regulator in the car and bike limit it as needed. Not that I'm an expert...

I am so thankful that I found this post because I need to replace the fuel pump on my 04 XB12S. I will save me so much money than buying it from HD or ASB. My bikes header started getting red like it was running lean and the bike will randomly cut off like it wasn't getting fuel.
